Racking looks like a commodity and is not, because two things sit behind the steel that most enquiries never mention: whether it is designed and certified to a recognised standard, and whether the layout matches how you actually pick. Buying on price per pallet position without settling both is how warehouses end up dense, cheap and unworkable.

Start from the SKU count and the turn rate rather than the pallet count. A hundred SKUs moving fast and four thousand SKUs moving slowly want completely different systems, and the pallet total tells you nothing about which.

Density trades against selectivity

  • Selective (adjustable pallet) racking — every pallet reachable directly. Lowest density, highest flexibility, cheapest per rack, and the right answer for most operations with many SKUs.
  • Drive-in and drive-through — very dense, few SKUs, and the truck enters the lane. Cheap per pallet position, slow to work, and damage-prone because a truck drives inside the structure.
  • Push-back and pallet flow — density with better throughput; flow racking gives first-in-first-out, push-back gives last-in-first-out. Higher cost, and both need the right stock profile.
  • Mobile racking — selective racking on moving bases: near-full selectivity at high density, at the cost of one open aisle at a time. Strong in cold stores where every cubic metre is expensive.
  • Shuttle systems — a carrier runs into the lane instead of a truck. Dense, fast and semi-automated, and the step before full automation.

The common mistake is buying density and discovering you needed selectivity. If a picker has to move three pallets to reach the fourth, the labour cost of that arrives every day, forever, and it usually exceeds what the denser system saved.

The trucks and the aisles are one decision

Aisle width is set by the truck, and the truck is set by the height you want to reach. Counterbalance trucks need wide aisles; reach trucks work narrower and go higher; very-narrow-aisle trucks go higher still but demand flat floors and often guidance. Choosing racking before deciding the truck class means the aisles get designed twice.

Two things about the building deserve checking before anyone quotes. Floor flatness, because high racking and narrow aisles have real tolerance requirements that ordinary industrial slabs do not always meet. And floor loading, because a loaded rack concentrates several tonnes into each baseplate, which is a slab question rather than a racking question.

Standards, notices and inspection

Racking is designed to EN 15512 in Europe, and the design carries assumptions: pallet weight, load distribution, beam levels and the condition of the uprights. Change any of those in service — raise a beam, overload a bay, run a heavier pallet — and the design no longer describes what is standing in your building.
