Sourcing cables, connectors and harnesses
The first question is whether you need components or an assembly. Buying cable by the metre and connectors by the piece is cheap and puts the labour, the tooling and the quality of every crimp on you. Buying a finished assembly costs more per unit and moves all three to a supplier who does it every day, with test records to prove it.
The crossover is not really about volume, it is about how many terminations there are and what happens if one is wrong. A power cable with two lugs is a component purchase. A forty-circuit machine harness with mixed connector families is an assembly, and treating it as a shopping list is how a machine build loses a week to rework.
Specifying a cable so it survives the application
- Conductor and gauge — sized for current and for voltage drop over the actual run length, which is what people forget. Stranded and fine-stranded conductors matter as much as area where the cable moves.
- Insulation and jacket — PVC is cheap and unhappy in cold and oil; PUR handles abrasion, oil and drag chains; silicone and PTFE for heat. This choice, not the copper, decides whether the cable lasts.
- Shielding — braid, foil or both, and where it is terminated. An unterminated or pigtailed shield on a VFD motor cable is a common and expensive source of interference.
- Flex class — fixed installation, occasional flex, or continuous drag chain with a bend radius and a cycle count. A cable rated for fixed installation in a drag chain fails on a schedule, not at random.
- Environment and approvals — temperature range, oil, UV, halogen-free, and which marks the target market needs. UL, CSA, VDE and CE are not interchangeable and are cheapest to specify up front.
Choosing connectors
Connector selection is dominated by three things that rarely appear on a drawing: ingress protection in the mated *and* unmated state, the number of mating cycles the application will actually see, and contact plating. Gold-plated contacts belong on low-current signal connections that are mated often; tin is fine and cheaper where the connection is made once and left.

A harness enquiry that gets clean quotes has a wiring diagram or a from-to list, wire colours and gauges, connector part numbers with pin assignments, lengths with tolerances, labelling requirements, and a statement of what testing you expect — continuity as a minimum, hipot where voltage warrants it. Ask for the test record with the delivery; a supplier who is surprised by the request is telling you something.
Standard part or custom
Before commissioning a custom assembly, ask whether a catalogue part will do. Standard sensor and actuator cordsets in common lengths are made in enormous quantities and cost a fraction of an equivalent custom build, with no tooling and no lead time. The instinct to design a bespoke cable is often just a length nobody checked against the catalogue.
Where custom is genuinely needed, overmoulding is worth asking about. An overmoulded connector is sealed, strain-relieved and cannot be opened, which is right for sealed environments and wrong where field repair matters. It also carries a tool cost that only makes sense above a certain annual quantity — so state the volume and let the supplier tell you which side of the line you are on.
